Forge nails, hooks, hinges, and a knife
Hammer out the small everyday iron things that make every other job in this book easier.
A nail seems humble, but nails turn loose boards into buildings. Hooks hang your tools and food out of the mud. Hinges make doors and chests. A knife is a hundred tools in one. This month you turn smithing skill into the small iron things that quietly upgrade everything else you do.
Do the projects in this order. Each one teaches a move the next one needs, and the first two projects are tools that make the rest possible.
You need
- Your forge, anvil, hammer, and tongs, plus a full sack of charcoal per working day.
- Iron bars drawn out from your bloom: mostly finger-thick square rod, plus one flat strap about as wide as two fingers.
- A hot cut: a chisel-shaped wedge you set the hot work on (or strike into it) to slice metal. Forge one as project zero if you don't have it — a short thick bar drawn to a blunt wedge.
- A punch: a pointed rod for driving holes through hot metal. Also forged, not drilled.
- A block with a hole in it (wood or stone works) so the punch can push through the metal into empty space instead of into your anvil.
- A wet sandstone or flat gritty rock for final sharpening.
Steps
- Forge a punch and a nail header first. The punch: draw a finger-thick bar to a slim point, then blunt the very tip slightly. The nail header: a stubby thick bar; punch a square hole through its middle, slightly smaller than your nail rod. These two tools unlock everything below.
- Nails — make dozens.
- Heat the end of a thin square rod and draw it to a point over about 4 cm.
- Nick the rod with the hot cut a little above the taper, but don't cut through.
- Drop the pointed end into the header's hole, snap the rod off at the nick, and hammer the stub flat — it mushrooms into a head. One heat per nail once you're fluent.
- Hooks.
- Taper one end of a rod to a rounded point, curl that tip back a touch (so it won't gouge hands), then bend the taper into a J over the anvil's edge.
- Flatten the other end and punch a nail hole through it. Now it mounts to any post.
- Hinges.
- Take the flat strap. Heat one end and roll it around a nail-thick rod into a tight tube — this tube is the barrel, the part that turns.
- Make a second strap the same way. One barrel sits between the split halves of the other, with the rod (the pin) dropped through all three.
- Punch two or three nail holes down each strap. Test that it swings before you call it done.
- A knife blank.
- Start with a bar as long as your hand and finger-thick. Draw one third into a narrow tongue — the tang, which will sit inside a wooden handle.
- Flatten the rest into a blade shape: spine (the back edge) left thick as a pencil, cutting side thinned — but stop while the edge is still coin-thick.
- Straighten it carefully at low orange heat. Fit a wood handle on the tang later, after hardening.
- Finish everything with a light brushing of scale at black heat and a wipe of grease or fat to slow rust.
Watch out
- Punching without a backing hole dents your anvil and jams the punch. Always drive the last bit of a hole over the block's hole, and flip the work to punch from both sides — cleaner hole, no cracks.
- Don't thin the knife edge yet. A paper-thin edge will crack or crumble in the hardening step that comes next. Leave it thick as a coin's rim; sharpening comes after heat treatment.
- This knife is still soft. Straight off the anvil it will cut, then dull fast and bend. That's expected — the next guide fixes it.
- Cracks from cold bending. Hooks and hinge barrels bent at dull red or colder split along the fold. Bend only at orange heat.
- Nail heads flying off mean you nicked too deep before heading. Nick shallower; the header grips the rest.
- Count your punches and cuts back out of the fire. Small tools left in the coals burn away in minutes.
How it works
Every project on this page rests on one idea: hot iron flows. It does not chip, crumble, or wear away like wood under a chisel — at orange heat it moves the way stiff clay moves under your thumb, and it heals wherever it is pressed back together. Once you feel that, the steps stop being a list and start being obvious.
That is why you punch a hole instead of drilling one. A drill removes metal and throws it away; a punch shoves it aside, and the metal has to go somewhere — sideways, into a bulge around the hole. Nothing is lost, so nothing is weakened: the grain of the iron parts and flows around the hole like water round a stone, which is stronger than a hole cut straight through fibres. It also explains the backing block. Drive a punch against a solid anvil and the metal has nowhere to escape, so it dents your anvil and grips your punch; drive it over the block's hole and the displaced metal has somewhere to go.
The same idea runs the other way for a hot cut. You are not sawing — you are wedging the metal apart along a line, letting it flow away from the blade on both sides. And that is why a nail head flies off when you nick too deep: the nick is not a scratch, it is a fold, and a fold driven too far becomes a crease the metal tears along the moment the header squeezes it.
So heat is not just softening. Heat is what turns cutting into moving — and moving metal, unlike cut metal, keeps all of itself.
